Especially in serial production, drive systems are oversized including electric motors, frequency inverters and shaft drives. But also in special plant engineering, where multiple drive systems are connected to one intermediate circuit, the individual operating loads cannot be assessed. Subsequently, performance, operating points and energy efficiency are suboptimal. Economic disadvantages, such as the necessity of higher investments and increased operational costs, are associated. Therefore an approach to active power measurement behind the frequency inverter to separate the power consumption profiles of spindle and axis drives is necessary. In this paper two systems for an active power measurement for variable frequency drives are discussed. One of them has been developed by the authors themselves with the advantage of lower cost compared to commercially available systems. The systems were analyzed for performance, accuracy, installation effort and costs. Therefore one main goal in the production of electric traction drives is the minimization of the end windings. End windings are necessary, however, they do not add to the power transformation and in addition they increase the space and the copper losses. In the serial production of distributed round-wire-windings the insertion technology is mainly used. An alternative to this production method is the needle winding technology. In the recent past several concepts for distributed windings have been developed and published using so called “end disks” or “insulation disks” [1], [2], [3], [4]. Insulation disks offer advantages concerning process automation, however, they lead to a considerable increase of the height of the end windings. Power rating of wireless power transfer system increases linearly with the quality factor for series-parallel topology of the system at a given primary current. Magnetic emissions to the surroundings also increase with increase in the quality factor. In this paper, first analytical expressions are developed for comparing magnetic emissions at different quality factors. Theoretical and simulation (Comsol) results show comparatively lower increase for the magnetic field emissions to the linear increase in the power rating with the quality factor. The stability of the system consisting of a single pickup, is investigated to highlight potential issues. There are still some barriers to overcome for a successful and large-scale implementation of WPT systems to become a preferred method for recharging EVs. For practical application in an EV, power pads need to meet strict automotive requirements (ISO/TS 16949:2009 certification). A thorough material and process analysis must be used to identify and assess failure modes and effects preventatively. The objective is the design of 3 kW rated primary sides which are compatible to 20 kW rated secondary side receiving units inside electric vehicles. The motivation arises from the consideration that 3 kW and 20 kW charging stations should be kept compatible. Compatible especially in the way that vehicles with 20 kW rated receiving units should be able to use 3 kW charging stations. The basis for the design of the 3 kW system is a series-compensated secondary receiving coil without an additional DC/DC-converter stage between a B4 rectifier and battery with a rated power of 20 kW. The absence of a DC/DC stage allows lower weight and installation space in the vehicle, but the possibility for impedance matching is missing. The system behavior is investigated analytically, so that all currents and voltages, as well as the reactive power in both compensation networks can be calculated depending on the given systems parameter, such as the inductance of the secondary coil, the coupling factor, the operation frequency and the transferred power. It is shown that the operation point with the lowest reactive power, and thus least losses in the coils and compensation capacitors, strongly depends on the design of the receiving unit. Since the receiving unit is designed for a transferred power of 20 kW, an operation with 3 kW will result in a significantly lower efficiency. Therefore a solution is presented, to shift the ideal operation point of the secondary side system from 20 kW to a much lower value.
