Slot filling factors up to 90 % can be reached, whereas the production cost can be reduced due to good automation capability. On the other hand the cast coils are solid conductors which might lead to additional losses especially at high operating frequencies. In this paper, the electromagnetic and thermal characteristics of cast coils are presented. Fields of application are the drive train of hybrid and electric vehicles and automotive auxiliary equipment. Because of the high number of pole-pairs, the rotor angle measurement requires ambitious sensor technology. For cost sensitive series applications, a sensorless angle computation would be desirable. So the objective of actual research activities is the creation of an observer based, hysteresis current control that enables sensorless operation over the whole speed range. The hysteresis control strategy avoids typical problems of vector control, for example subharmonics and full modulation. The observer provides highly dynamic current data and permits a stable hysteresis current control without sensor. It compensates limited bandwidth of current sensor and other time delays in the signal path. In this paper, the influence of punching on the magnetic properties is studied on 5 mm wide ring core samples. Six different fully processed non-oriented electrical steels with varying alloy content and varying grain size were investigated. Both global (integral) as well as local magnetic characterisation is carried out. The global magnetic properties are obtained by field-metric magnetic measurements. Punching leads to an increase in the global ring core losses: for the specific case of 5mm wide punched rings, this increase is in the range of 10% to 30% (for losses at 1 T and 400 Hz) depending on the investigated material (this range corresponds to a loss increase of 2.5 to 5.5 W/kg). The local magnetic degradation due to punching becomes more important when approaching the cutting edge. For local magnetic characterisation the magneto-optical Kerr-effect is used. The method allows the observation of the magnetic domain behaviour near the cut edge. Moreover this magneto-optical method allows for a quantitative analysis of the effect of punching on the local magnetic contrast as a function of distance from the cut edge. In addition also micro hardness measurements are performed near the cut edges to determine the mechanically affected zone. Furthermore the influence of punching on the investigated local and global magnetic properties is discussed as a function of the differences in alloying content and grain size of the investigated materials. For the high alloyed electrical steels, the material with medium grain size deteriorates less due to punching than the material with high grain size. This can be observed both from the dc magnetization curves which exhibit higher permeability and from the iron losses at medium frequency (400Hz) after punching. Next to a solution to the most prominent difficulties with toroids, the winding effort and the reproducibility, a feedforward control strategy based on a novel hysteresis model is proposed. This method promises faster and more reliable material tests. Afterwards, the new 3D screen printing technology is introduced anticipating magnificent impulses on the production of electrical machines. First printed samples were characterized via the presented test method. To reduce the cogging torque of PM machines, a new stator design with right- and left shifted slot openings along the circumferential direction is considered. The second solution reduces the torque ripple using a multistage rotor design with unsymmetrical flux-barriers. To prove the efficiency of these methods, the both techniques are applied during the design and optimization of two different PM machines for steering and also for traction applications. Modifications in the local mechanical properties due to the cutting process are investigated in detail. A quantitative analysis of the impact of material degradation for non-oriented electrical steels applied in traction drives is presented. In order to consider the large speed range of drives in automotive applications and the presence of higher harmonics, this analysis is conducted for a wide range of frequencies and magnetic polarizations. Nanoindentation is used to analyze the effect of strain from cutting on the hardness near the surface. The magnetic properties of the molded magnets are influenced by complex and interdependent factors derived from process settings as well as magnetic and rheological material properties. Simulation of the resulting injection molded magnets is therefore very difficult. Existing approaches suffer from reduced accuracy for thin-walled parts since an inhomogeneous distribution of melt temperatures during filling is not taken into account. In this paper, a new simulation approach is presented that includes these influences. The new approach is first described step by step. The measurement of required material properties is presented and the results are discussed for an exemplary material. Simulations of a thin-walled injection molded plate with a multipolar magnetization structure are then performed using an existing as well as the new approach. A model to evaluate, compare and therefore to enable a more sustainable production is shown. With the use of this model automotive production planners can improve the transparency for sustainable solutions. In addition, the example of a reusable frequency converter housing for conveyor technologies is presented. The main focus within the assessment is on raw material, product cycles and their ecologic and economic effects on the assessment results. It is shown that the end of life phase has a great influence on the overall carbon footprint of manufacturing equipment. This new development, which is also commercially available, is illustrated by performing a full inspection of a rotary sensor magnet, whereby the complete vector magnetic field distribution is inspected, including the Bx, By and Bz components, as well as derived magnetic field components such as the full B-field and the distribution of the magnetic field vector direction (polar and azimuthal angles).
