{"title":"Experimental Investigation on Material Removal Rate During Wire Electrical Discharge Machining of AZ91-Mg Materials Compared with Novel Molybdenum Wire and Plain Brass Wire","authors":"Neduncheziyan Narendran, Paramasivam Thamizhvalavan","doi":"10.17756/nwj.2023-s3-027","DOIUrl":"https://doi.org/10.17756/nwj.2023-s3-027","url":null,"abstract":"The purpose of this study is to examine the material removal rate in wire electrical discharge machining (WEDM) of AZ91-Mg material and compare the performance of a newly developed molybdenum wire with that of plain brass wire. Experiment was performed for two groups namely group 1 AZ91-Mg material with plain brass wire l and group 2 AZ91-Mg material with molybdenum wire. There are 20 pieces of work in each group. The experimental setup included preparing the workpiece, setting up the WEDM machine, adjusting cutting parameters, measuring MRR (Material removal rate), and analyzing the results. In this procedure, G-power is set to 80%, sample size is determined using the formula α = 0.05 per set, and a sample size of 20 is determined. In this study, MRR is found through initial weight of workpiece (gm) - final weight of workpiece (gm). The obtained data, including MRR values, surface roughness, and dimensional accuracy, were compared to evaluate the effect of wire type on MRR. These results showed that there was a statistically significant difference between the two groups with the p value is 0.000 (p < 0.05). The primary aim is to optimize the Material Removal Rate (MRR) and surface finish through a comprehensive analysis of the performance exhibited by these two categories of tool inserts. Surface texturing is an innovative green manufacturing technology that enhances the wettability of the cutting fluid at the cutting edge by modifying the surface texture of the cutting tool at the rake face. A novel dual textured tool with square and linear groove texture patterns is engraved on the tool surface using a femtosecond laser technique. The MRR and workpiece quality of a Jobber XL CNC turner used for turning operations on S32750 SDSS employing dual-textured tool inserts and untextured tool inserts were compared. In this study, each group (Control and experimental) is composed of 20 samples, yielding a cumulative sample size of 40. The calculation of the sample size is performed with a statistical power (G-power) of 80% and a significance level (alpha) set to 0.0024. The experimental results show an average surface roughness of 1.276 μm for dual-textured tools and 1.072 μm for untextured tools when turning S32750 SDSS rod. A better MRR of 13.126 cc/min is obtained when turning with dual-textured tools when compared to 10.846 cc/min with an untextured tool insert. The independent t-test results in the CNC turning process with nMQL machining conditions are statistically significant for surface roughness with a “p” value (2-tailed) of 0.001 (p < 0.05) and for MRR data, it is p = 0.0074 (p < 0.05). The samples were created utilizing the layup method for both groups. The samples were made in accordance with the requirements, and drilling was done on a vertical CNC machine with an evaluated pretest G-power of 80%. The MRR of the work samples was investigated among the groups using a total of 20 tests (each with one repeat) per group. To assess the material clearance rate, t-independent tests were carried out using the statistical programs SPSS (Statistical Package for the Social Sciences). Sustainable ramie fiber (5 wt.%), nano carbon particles (5 wt.%), and group 1 (75 wt.%) had an average MRR of 0.38145 mm3/sec as opposed to 0.12490 mm3/sec for group 2. (plain epoxy). The mean variance of MRR between groups 1 and 2 is different, according to the results of the t-test statistical analysis (significant at p = 0.00, which is p < 0.05), it is inferred that there exists a significant statistical difference among the two groups under study.
