The upgrade involved retrofitting the existing control system to remove the obsolete master controllers, updating and standardizing the drive system from different AC drive manufacturers to a single one, and adding a new machine section to improve product quality. The project was designed and executed in four phases that lasted a total of three years. The first phase of the project replaced the original four master controllers with new state-of-the-art controllers, which were compatible with the communication protocols of the existing drive system. The subsequent three phases of the project replaced the existing drives, all from a mix of different manufacturers, with a new modern drive system. In total, 142 drives were installed, commissioned, and tuned during the course of this upgrade. A challenge was presented by continuing to operate with the unique combination of existing drives, from different manufacturers, and new drives during the phases of the project. The staged design of the project helped reduce the outage time impact. Additionally, some types of diagnostic and setup work require active power sources, which can lead to workers bypassing LOTO procedures. LOTO alternative protective measures (APM) that are compliant with the Occupational Safety and Health Administration (OSHA) Minor Servicing Exception (MSE), present an opportunity to enhance productivity and help reduce the incentive for workers attempting to bypass critical safety procedures. This paper will identify the training requirements pertaining to the skills and knowledge that must be considered for a worker to be qualified. Also addressed are the training requirements for unqualified or non-electrical personnel who may be exposed to electrical hazards. Properly trained and qualified workers are required for performing maintenance on electrical equipment. Proper maintenance is required to help ensure electrical systems and equipment reliability, as well as the safety of employees working on, near, or interacting with the electrical systems and equipment. This paper will provide an insight into the training requirements and how this can reduce the risk of employee injuries and fatalities. Preventive maintenance of electrical equipment, specifically with regard to power circuit breakers, is often overlooked or is performed infrequently or inadequately. This paper provides insights into the typical maintenance requirements for power circuit breakers, both low- and medium-voltage. Also addressed is the potential impact on the arc flash incident energy when maintenance is not performed.
