Therefore, within the finite element analysis the electrical steel parts geometry is divided into different sub-regions, and affected local magnetisation curves and magnetic loss parameters are attributed to each of these regions. Both these local magnetic properties are deduced from measurements on industrially punched samples of different widths. In this paper such improved iron loss calculation methodology is carried out on two large synchronous hydro-generators. The additional losses due to punching occur mainly at the punched edge and are of both hysteretic and excess loss nature, but also in the unaffected bulk of the geometry all iron loss components increase due to a magnetic flux re-distribution from the edge to the bulk of the stator tooth geometry. Another finding is that the higher harmonic dynamical losses in the stator teeth increase due to the punching. The presented electric machine allows a substitution of the actual mechanisms in tail rotor system matching envelope, weights and performances. In order to obtain high torque with small overall dimensions of the motor, a spoke-type solution with interior PMs has been chosen. An optimization procedure has been used to combine thermal and electromagnetic requirements with the aim to improve the overall design. Due to several issues, e.g. discrete windings in the stator and geometric tolerances in the assembly of the electrical machine, the rotors angular position cannot be acquired properly. The subject of this paper is a variable reluctance resolver model to investigate manufacturing induced geometrical tolerances of the electrical machine in means of rotor position. For this purpose, a block diagram of a stator segment is built, connecting 24 segments to one stator core using PLECS. The rotor can be set freely in shape and position. By varying a permeance block the rotation, i.e. the position dependent airgap, is mirrored. The proposed model allows a sensitivity analysis of the sensor signal according to geometrical changes and the absolute position in the electrical machine system. To evaluate the investigations, the results are verified by measurements on a sensor test bench. The simulation results show a similar behavior as the measurement. The small efforts out of extensive optimization endeavors do not lead into essential customer value any more, as efficiency cannot be increased recognizably and cost reductions vanish amongst overall drivetrain-, battery- and vehicle costs. Therefore, the introduction of new or the qualification of currently unsuited production technologies to the process chain in order to optimize efficiency, enhance functionality of components and reduce costs is an approach for holistic improvement of electric drive production. This paper presents a technology and tooling concept that enables the insulation of long stators by injection molding. Furthermore, the technological maturity and the economic and technological potential of the innovative thin-walled injection molding process as well as product implications are evaluated. To dynamically transmit HF power from the roadway, we propose a kind of capacitive coupling scheme called Via-Wheel Power Transfer (V-WTP). This scheme transmits HF power from a pair of rails consisting of metal plates under the roadway to the EV via steel belts in tires and wheels. To transmits HF power by V-WPT, we prototype front and rear wheels assembly, and mount it onto the EV. We remove all the onboard battery. In place of it, we mount onboard system composed of HF electric circuit we developed. The process chain for the production of laminated stacks comprises two core steps: first, the separation of the final contour of the electrical sheets and, second, the joining of individual sheets to a laminated stack. Both steps can be executed by different technologies. In this contribution, the influences of the separation technologies stamping and laser cutting on material properties of the individual sheets were investigated. In addition, different joining possibilities for stacking of the electrical sheets were also part of the study. Here, gluing, interlocking, baked varnish joining and laser welding were considered. For the laminated stack, a single tooth geometry was chosen, which was produced in three different lengths. In addition, a wide variety of sheet material was used - given a range of material thicknesses between 0.1 and 0.35 mm. Sheets and single teeth were measured with respect to their mechanical, geometrical and electro-magnetic properties, respectively. The measurements of the sheets, for instance, comprised burr height, contour and microhardness. In all stamped materials a significant increase in microhardness can be seen at the stamped edge. The geometrical properties of the laminated stack, namely dimensions, form and orientation are relevant for the assembly of the electric drive and were measured with tactile coordinate metrology. These measurements show that gluing as well as stamping lead to an increase of manufacturing variances with increasing length of the laminated stacks. On the other hand, baked varnish stacking shows very stable results with low deviations. Laser welding shows good results in the geometric measurements as well. Depending on the application, laser welding can thus be seen as a future alternative to common stacking technologies. The measurement of the electro-magnetic properties reveal a higher increase in power loss on stacks produced from laser cut sheets than on those made from stamped material. This difference is visible only on measurements of stacked sheets such as laminated ring cores or single teeth.
