Sodium (0.01%) and strontium (0.02%) were used to produce well modified microstructures. Undermodification and overmodification were also examined in castings with 0.002% Sr and 0.08% Sr. The use of image analysis coupled with SEM allowed a complete assessment of the microstructural changes occurring in the alloy. Modification changes both the size and the shape of the Si particles. The casting process (solidification rate) affects the size of the eutectic silicon more than the shape. The as-cast microstructure has an influence on the response of 356 alloy to heat treatment. The coarser the initial as-cast microstructure, the larger the microstructural differences between heat treated unmodified and modified alloys. It is also quite evident that Fe forms the intermetallic compound β-FeSiAl5, which exists as needles/plates in the interdendritic regions, thereby lowering the mechanical properties. However, very little is known about the methods of counteracting this detrimental effect. The present study has shown that trace additions of Be, Cr, Mn and Co, individually or combined, tie up the iron to form new phases with altered morphology which significantly influence the mechanical properties. Among the trace additions, Be is found to be most effective in neutralising the detrimental effect of Fe on tensile properties. Hardness, tensile and yield strengths, ductility, dynamic fracture toughness (Kd and, Kjd remain constant with an increase in Fe from 0.1 to 0.93% where Be additions are present. It was found that unlike the casting of larger diameter rods, it was possible to continue casting, even if the solid-liquid interface existed outside the mould. If the mould exit temperature and the mould-cooler distance were maintained at 267°C and 2 mm respectively, the solid-liquid interface was located at the mould exit when the casting speed was 0.35 m/mln. However, when the casting speed exceeded about 1.2 m/min, the cast surface of the wire deteriorated and exhibited a matted appearance due to the formation of ridges. With a casting speed of 4.2 m/min, the solid-liquid interface location was estimated to be about 4 mm outside the mould. A calculated temperature distribution within the solidifying strand revealed that the solid-liquid interface entered the cooling water when the casting speed was 1.2 m/min.
