Abstract
The fatigue performance of additively manufactured (AM) aluminum alloys is strongly dependent on their unique microstructure. This work introduces a crystal plasticity finite element model for AM AlSi10Mg that explicitly incorporates key microstructural features, including melt pool structures, grain orientations, and initial internal defects. After validating the model against uniaxial tensile test data, it was employed to predict both high-cycle and very-high-cycle fatigue life. A comparison of two fatigue indicator parameters showed that the one based on the Fatemi-Socie criterion yielded significantly more accurate life predictions under various stress ratios. Furthermore, an investigation into the effect of internal defect size on fatigue life revealed a negative linear correlation on a logarithmic scale.
