A kind of core–shell structured magnetic abrasive with a hard Fe/Al intermetallic shell was prepared by in-situ alloy-hardening the surface of spherical carbonyl iron powders. The reaction temperature and time was proposed. The features of the prepared magnetic abrasive, including morphology, compositional and crystalline properties was characterized. The results of preparation and polishing experiments indicate that the prepared magnetic abrasive is composed of a carbonyl iron powder core and FeAl, Fe<sub>3</sub>Al, Fe<sub>0.4</sub>Al<sub>0.6</sub> metal compounds as the shell. The designed magnetic abrasive shows a good spherical shape and is coated with almost identical Fe/Al intermetallic compounds.
